Sustainability in Pharmaceutical Packaging: Small Steps, Big Impact

In pharmaceutical packaging, safety, quality, and regulatory compliance form the foundation of both design and manufacturing processes. Bottles that protect medicines from external factors and child-resistant closure systems designed to help prevent children from easily opening the package are among the key components of product safety.
Today, however, the packaging industry is focused not only on safety and performance. Sustainability and the efficient use of resources are becoming increasingly important across the entire value chain, from manufacturers to brand owners.
This raises an important question:
Is it possible to reduce environmental impact while maintaining the required safety and performance standards in pharmaceutical packaging?
With the right design and process approach, these two objectives can be addressed together.
Reassessing packaging design, using the optimum amount of raw material, eliminating unnecessary production steps, and optimizing secondary packaging can all contribute to meaningful improvements.
Moreover, developing a more sustainable packaging solution does not always require major or fundamental changes. In some cases, even a relatively small improvement in packaging design or production processes can make a meaningful difference in overall resource consumption.
In this article, we explore four key approaches that can help improve the sustainability performance of pharmaceutical packaging.

  1. Determining the Right Amount of Material: Right-Weighting
One of the fundamental approaches to sustainable packaging design is right-weighting, which means using the optimum amount of raw material while maintaining the required performance of the packaging.
Using more plastic than necessary does not only result in higher raw material consumption. It may also increase the use of production resources, energy requirements, total transported weight, and ultimately the environmental impact of the packaging throughout its life cycle.
At the same time, reducing material use without sufficient technical evaluation is not an appropriate sustainability strategy either.
For example, reducing the weight of a bottle excessively may result in insufficient mechanical strength during filling, storage, or transportation, or may cause the packaging to deform.
Therefore, the objective should not be:
to use as little plastic as possible, but to determine the optimum amount of material required to deliver the necessary safety and performance.
A properly right-weighted package can contribute to sustainability objectives by using resources more efficiently while maintaining its required functions.
  2. Reducing Unnecessary Production Steps: Flame Treatment
Sustainability is not limited to the amount of raw material used. Manufacturing processes also play a role in overall resource consumption and environmental impact.
In plastic packaging, flame treatment is a surface treatment method used in certain printing, decoration, or labeling applications to improve surface characteristics and enhance adhesion.
However, depending on the label, adhesive system, plastic surface, and application method, this process may not be necessary for every product.
Where technical evaluations confirm that flame treatment is not required, eliminating this production step may help reduce processing time and natural gas consumption, thereby contributing to a lower environmental impact from manufacturing.
The key point is that the process should not simply be removed automatically for sustainability purposes.
The labeling system, adhesive, packaging material, manufacturing conditions, and product performance requirements should be evaluated together.
A sustainable manufacturing approach requires looking beyond the material itself and assessing the entire production process holistically.
  3. Achieving Required Safety with Less Material: Rethinking Closure Systems
When evaluating the sustainability performance of pharmaceutical packaging, the closure system should be considered alongside the bottle itself.
In particular, child-resistant closures designed to help prevent children from easily opening the package perform a critical safety function in certain pharmaceutical applications.
For this reason, evaluating a more sustainable closure solution should not focus solely on the amount of plastic used.
The closure system must also meet the necessary requirements for the relevant product and packaging application, including:
    • child-resistant performance,
    • sealing performance,
    • mechanical durability,
    • ease of use,
    • compatibility with the product and overall packaging system.
Where these criteria can be met, alternative closure designs that use less raw material may provide an important sustainability opportunity.
For example, when comparing certain applications within Sen-pa’s product portfolio, traditional two-piece Push & Turn Child-Resistant Closures use approximately 6 grams of PP, whereas Push & Open Closures use approximately 2,3 grams of PP.
The difference between these two solutions is approximately 3.6 grams of PP per closure.

The impact of this reduction in raw material consumption on greenhouse gas emissions will vary depending on factors such as the source of the PP, production method, and the life cycle or emission factors used in the calculation.
For this reason, the most appropriate approach is to assess carbon impact separately on a CO₂e basis, with the methodology clearly stated.
This example demonstrates that sustainability should not be evaluated only in terms of the external appearance of the package. Its design, components, and material consumption should also be considered together.
  4. Optimizing Secondary Packaging
When assessing the environmental impact of packaging, it is not sufficient to focus only on primary components such as bottles and closures.
Materials used for handling, storage, and transportation, including:
    • packaging bags,
    • corrugated boxes,
    • separators,
    • palletization materials,
    • stretch film and similar secondary packaging materials,
also contribute to overall resource consumption.
For example, in some applications, double-bagging bottles or closures may be required for hygiene, quality, or customer-related reasons. In other applications, however, the packaging process may be reassessed to create a more efficient packaging model.
The objective should not be to reduce secondary packaging indiscriminately, but rather to prevent unnecessary material use while maintaining the required levels of product protection and quality.
Such optimization may contribute not only to reducing plastic and cardboard consumption, but also to improving the efficiency of packing operations, storage space, and logistics processes.
Small Changes Can Create a Significant Combined Impact
There is no single solution when it comes to sustainability in pharmaceutical packaging.
Optimizing bottle weight, eliminating an unnecessary production step, evaluating a closure solution that achieves the required performance with less raw material, or optimizing secondary packaging can each generate meaningful improvements at different points in the process.
These improvements also do not need to be implemented all at once.
A more appropriate starting point for the sustainability journey is not simply to ask:
“How much less plastic can we use?”
    but rather:
“How can we use resources more efficiently while maintaining the safety and performance required by the product?”
Safety, Performance, and Sustainability Can Be Addressed Together
In pharmaceutical packaging, sustainability and safety are not alternatives to one another.
Through appropriate product design, careful material selection, and optimized manufacturing processes, opportunities can be created to reduce resource consumption and environmental impact while maintaining required safety, quality, and performance standards.
At Sen-pa, we believe that evaluating packaging solutions should go beyond material quantity alone. Product functionality, manufacturability, performance, and the efficient use of resources should be considered together as an important part of sustainable packaging design.
Because sustainable packaging is not simply about using less material.
The real objective is to combine the right material, in the right amount, with the right design and the right manufacturing process to develop safe, efficient, and responsible packaging solutions.
In the future of the packaging industry, solutions that meet the required safety and quality standards while also optimizing resource use are expected to become increasingly important.
